The research describes an unique product, produced in a simple process, manufactured from 70% by mass of waste material. The work was based on the SA provisional patent 95/9594 by Ysbrandy and Gerischer, and focussed on the need to utilize de-inking sludge from a tissue paper mill. The product contains 55-70% of de-inking sludge, a material that is currently land filled. A combination of sludge, fly ash from a power station, and cement, is turned into an inexpensive panel product, in a simple production process. The sludge-cement mixture produces a panel of medium density (less than 1.0g/cm3) of fair strength, with good fire resistance, but without giving off toxic fumes. The product processes well on unconventional wood working equipment and has good nailing and screwing properties. The properties of the "sludge panel" can not be compared to those of a conventional fibre cement panel. Commercially produced panels consist predominantly of a cement matrix into which a relatively small amount of wood fibres are introduced as a reinforcement. Brittleness is thereby reduced and strength properties are improved dramatically. In contrast, the "sludge panel" contains a large amount of fibres and mineral aggregates which are held together by cement. The cement therefore functions as binder (as a resin bonded particle board) for the sludge materials, rather than serving as a conventional matrix. The "sludge panel" contains approximately 25% by weight of fibre and is suitable for manufacture in a density range of 0,5 to 1,2g/cm3 whereas conventional cement based products have fibre contents of 8-12% with density higher than 1,3g/cm3.
